A few questions, if I may:
Did the system hold a vacuum for at least a few minutes? Did you attempt to re-charge it with the A/C system and possibly the engine switched off? And how did you re-charge it, by weight or pressures? What was the original reason for the re-charge?

It could be residual oil and maybe UV dye that you smell because as Tim said, refrigerant by itself is odorless.

You should be able to find the correct HPRV at your local Ford dealer. Bring the old one with you, if possible, along with the engine specs and compressor maker, so that they can match it for you. If memory serves, I believe 3 or 4 different V6 engines were offered for the 2003 Taurus. I'm unsure ...

On that subject, it looks like I’m going to have to make a 134a TXV work. It’ll feed the evap R12 just fine, the only problem is that it physically doesn’t fit. I don’t have the parts in front of me but if i remember right the 134a TXV had a smaller threaded end on the suction side.

Besides the last statement, what did I do incorrectly here, and why is it venting with what should be the correct weight of charge?
The pressures are reasonable at idle, but I would re-check pressures at about 1,800-2,000 RPM to determine whether the high-pressure side is actually too high ...

I had difficulty finding a shop to service the 1234yh refrigerant so I ended up at the dealer.
The quote was 4500 dollars Canadian.
